Fun Food Beyond Refreshing With Complete Formulation Control As the “Makers of Fun Food” experience a growing business volume, The Jel Sert Company was not about to sacrifice the product quality that has long been one of their trademarks. A FormWeigh.Net® formulation system was installed which enabled them to achieve improved efficiency, quality, and traceability of their formulation process. From humble beginnings in 1926, the Jel Sert Company has been a family owned private business dedicated to providing high quality and high value food products. Their manufacturing facility located in West Chicago, Illinois, USA produces freezer bars, desserts and beverage mixes. Brand names such as Fla-vor-Ice and Otter Pops have been well known for generations. Improved batching control with high visibility With the increase in production demands due to growing business and a commitment to maintain product quality, the company needed to gain greater control in their manufacturing processes. A reduction in clerical activities, elimination of documentation errors, and prevention

of batch mistakes were goals for improvement. Jel Sert decided to invest in METTLER TOLEDO’s FormWeigh.Net formulation system. “We needed a system to help streamline and control our formulation process, while at the same time providing greater visibility and traceability of our raw material management”, says Andy Rush, Executive VP of Operations. Dramatically reduced error rate Jel Sert installed six weighing stations, including two mobile stations, with the FormWeigh.Net software and ID30 industrial PC terminals. Each station also has weighing platforms, barcode readers and label printers attached for process tracking. The system guides the operators through each step of the formulation process to ensure a quality batch. Blend-

ing Manager Carlos Fregoso states that the batch accuracy has improved dramatically over the past 15 months and nearly 33 000 batches since the system was installed. “Errors are eliminated by scanning ingredients through the system. Wrong or expired ingredients are not allowed into the batch being weighed”, explains Carlos.
Improved Production Yield through Computer Based Formulation / Recipe Weighing Food manufacturing companies are under increased pressure to improve plant productivity, product quality and consumer safety. For all three, ingredient traceability and process tracking play central roles.
International standards designed to ensure product safety (EC 178/2002, US Bioterrorism Act, FDA, GMP, BRC, IFS, ISO 22000) are cropping up. A prerequisite to the traceability required is documentation of all relevant formulation and weighing process activities. A computer-guided and networked, rather than paperbased, production system provides easily accessible production data. The resulting documentation and analysis can improve quality, reduce waste and protect both consumers and brand reputation, providing significant bottom-line improvement. This paper will address the benefits of investing in such a system as well as considerations that help ensure the system enhances manufacturing processes.

Checkweighing
From Village Bakery to Global Player Mestemacher asserts its entrepreneurial power into the manufacturing of bread and baked goods. The German family-owned company produces pasteurized specialty breads with a naturally long shelf life. Dynamic checkweighers from METTLER TOLEDO Hi-Speed assure product weight is consistent and accurate.
The baked specialties can be found “prepacked” on the bakery shelves of German and international food retailers. In the niche market of long-life whole grain and pumpernickel bread, Mestemacher is a world market leader. The quality management system in place relies on checkweighers from METTLER TOLEDO Hi-Speed, as only these dynamic units are able to fully guarantee weight checking. Bread baking tradition at Mestemacher The family business has been producing specialty breads, such as pumpernickel and whole grain breads, since 1871. In addition, international specialty breads complement the classic range of breads offered by the company. German whole grain breads and pumpernickel are also popular overseas and are exported to over 80 countries. Over the decades, Mestemacher has won numerous awards and prizes acknowledging the outstanding quality of its breads, such as the “Landesehrenpreis NRW 2009” (North-Rhine Westphalia’s award of honor). Product inspection Two checkweighers from METTLER TOLEDO Hi-Speed inspect the weight of the packets of bread. Any products that are above or below the required weight are reliably ejected from the production process. “We 4

ensure that all packets of bread are fully compliant with packaging regulations,” explains Hans R. W. Abry, Controlling Manager at Mestemacher. Compact, cost-effective and efficient weighing solutions The Hi-Speed checkweighers weigh various flow packs, with bread weighing between 250 and 750 grams. With a weighing precision of up to 1 gram, approximately 100 packets of bread are weighed per minute at the modern bakery. Underweight and overweight packets are reliably detected and ejected using a pusher. The product memory comprises 100 products setups, thereby facilitating
changeover to new products. As a result, downtimes are minimized in the production phase. Process optimization through checkweighing “As a natural product, bread is understandably subject to natural fluctuations in weight,” adds Hans R.W. Abry. “In this case, a weight check by means of a random sample is not sufficient for us,” continues Abry. If too many packets of bread are ejected by the checkweigher, either the cutting width of the slicing machine is adjusted or the production process is analyzed for potential sources of error.

White Paper – Calculating the Total Cost of Ownership for Production Line Equipment This new white paper explains to manufacturers how to calculate the total cost of ownership (TCO) of a checkweigher. Topics covered include: • TCO as a solid, meaningful business model; as the basis for management and decision-makers; and protection against unwelcome surprises • TCO tailored to dynamic weighing technology • The difference between direct costs and indirect costs • Where your investment actually pays off • How long it will take for a reasonable return on investment Hi-Speed XE3 checkweigher.
Essential statistical data provided All statistical data and production results provided by this modern checkweigher can either be directly retrieved at the checkweigher by means of a USB stick, or optionally can be provided via a local network. The XE3 checkweigher is designed with use requiring official calibration in mind. In line with the MID Directive, the initial verification (official calibration) of the checkweigher has been replaced by the manufacturer’s conformity assessment. For this reason the assessment “stage 2” is performed on site by a Hi-Speed technician, thereby saving time and considerably simplifying the commissioning phase.
Mestemacher relies on dynamic weighing technology from METTLER TOLEDO Hi-Speed for quality assurance purposes.

X-ray Inspection
Dutch Bakery Successfully Reach New Markets Founded in 1970, De Ruiter’s Bakkerij is a family-run Dutch bakery producing speculaas cookies, with a loyal following that extends as far as Australia, New Zealand and Canada. But when a fire ravaged the Ooltgensplaat factory in 2009, destroying the entire building, many fans believed they’d eaten their last De Ruiter’s cookie.
Determined to continue baking, the De Ruiter family opened a brand new factory on the original site within a year. Designing the new bakery from scratch for maximum efficiency and to meet world-class food safety standards, as well as those set by individual retailers, the family was keen to establish a reliable product inspection program. “We assessed product inspection technology suppliers and METTLER TOLEDO came out on top because their machines incorporated the latest technological advances. We were impressed with the sales engineers’ expertise in product inspection,” says bakery owner Johan de Ruiter, who ordered an AdvanChek x-ray system

for the end of his new, state-of-the-art cookie production line. Foil packaging is no barrier to X-ray inspection Adept at detecting ferrous, non-ferrous and stainless steel metals, even in products packaged in metallized film or foil, the AdvanChek inspects foil-wrapped cookies for the presence of foreign bodies, in particular metal that may have come off machinery on the production line. As well as identifying variations in density caused by contaminants, the x-ray system gives the De Ruiter family the necessary tools to maintain quality control 6

and product integrity, and is used to identify sugar clumps - a particularly desirable variation in product density that helps give speculaas cookies their crunchiness. Both checks are performed simultaneously so the product only passes through the x-ray beam once. EU law stipulates food manufacturers must have a separate weigher and, in addition to an x-ray inspection unit, De Ruiter’s installed a METTLER TOLEDO checkweigher and metal detector to its cookie line. Standing just ahead of the xray unit, the weigher checks the weight of the packaged products, while the metal

detector inspects raw dough before it’s divided into individual cookie batches and baked. Second X-ray unit helps secure new business With production demands rising, De Ruiter’s recently built a second production line using an identical configuration of checkweigher and x-ray inspection unit. “As a family-run business, brand protection is especially important to us,” says Mr de Ruiter. “With improved detection and knowledge, we know we’re doing everything within our power to satisfy our customers and we will be contacting METTLER TOLEDO in the future as we’re in discussions about installing another line and are more than happy with their equipment and expertise.” The AdvanChek The AdvanChek incorporates a conveyor that transports packaged products through a single, vertical x-ray beam and
offers many other benefits to the De Ruiter family, including the tools to assist with industry standard compliance like Hazard Analysis and Critical Control Points (HACCP). Sophisticated, yet simple to operate and maintain, the AdvanChek gives the operator full control without requiring special training, or previous x-ray knowledge, and a fully automated setup means the system is ready to use within minutes, ensuring maximum production uptime. Full traceability is offered with a unique user log-in and further features include a standard inspection speed of up to 500 packs per minute and different belt widths to suit varying throughputs. The system is built to a hygienic design, with IP65 as standard and IP69K optional, and has the capacity to withstand harsh wash down environments.
Food manufacturers increasingly rely on x-ray systems to detect and reject contaminated products from the production to protect consumers, reduce the risk of product recalls and safeguard their brands. But how do xrays actually find foreign bodies? METTLER TOLEDO’s new white paper can be downloaded free. This white paper explains, in layman’s terms, the complex principles behind x-ray inspection and provides answers to frequently asked questions. Download this White Paper free:
