It must be preserved for future reference and must accompany the machine throughout its working life. The manual defines the purpose to which the machine was built and establishes the correct installation and use limits. CONTAINED IN THE PRESENT MANUAL. • All use, installation and maintenance instructions of the unit are described in this manual as well as the main accident prevention standards. GENERAL DANGER SIGNS. Carefully observe all indications at the side of the pictogram. The non observance of the indications could cause hazardous conditions with possible injury to the operator and to the user in general. • Read all the information contained in this manual carefully. Pay particular attention to the use regulations that are accompanied by “DANGER” o r “ WA R N I N G ”, b e c a u s e i f n o t observed, they could cause damage to the machine and/or persons and property. • For irregularities not contemplated by this manual, consult the local After Sales Service. • FAST S.p.A. decline any responsibility for any damage due to the improper use of the machine, and to a partial or superficial reading of the information contained in this manual. • Installation and maintenance must be carried out by exper t and qualified personnel having training in accordance with law 46/90 and/ or decree 380/2001 concerning the electrical/electronic and air conditioning installations, and registered in the I.A.A. chamber of commerce, otherwise FAST S.p.A. decline any responsibility concerning the safety of the product. THE MANUFACTURER DECLINES ANY RESPONSIBILIT Y FOR DAMAGE TO PROPERT Y, PERSONS OR ANIMALS CAUSED BY THE NON OBSERVANCE OF THE INDICATIONS AND REGULATIONS Use, selection and maintenance manual Even though a suitable risk analysis was carried out during the design of the EGEA NCA unit, pay ATTENTION to the pictograms on the machine that make the reading of the manual easier catching the readers attention concerning risks which cannot be avoided or sufficiently limited with the adoption of protection means and measures. VOLTAGE DANGER SIGN Carefully observe all indications at the side of the pictogram. The signs indicate components on the unit or, in the present manual, identify areas that could generate risks of an electrical nature. GENERAL WARNING SIGNS Carefully observe all indications to the side of the pictogram that limit some actions in order to ensure greater safety for the operator. • The guarantee does not cover in any case costs due to turntable ladders, scaffolding or other similar elevating systems that are necessary to carry out operations under guarantee. The guarantee is not valid if: • t h e s e r v i ce s a n d re p a i r s h ave been carried out by unauthorised personnel or companies; • the unit has been previously repaired or modified with non original parts; • the unit has not been suitably maintained; • the instructions illustrated in the present manual have not been observed; • unauthorised modifications have been made. Note: The manufacturer reserves the right to carry out modifications at any time deemed necessary to improve their product, and are not obliged to apply the said modifications to previously manufactured machines that have already been delivered or are being constructed. The general conditions are in any case subject to the general sale conditions foreseen on the stipulation of the contract. MAIN GUARANTEE CONDITIONS • The guarantee does not include p a y m e n t fo r d a m a g e s d u e t o incorrect installation by the installer. • The guarantee does not include payment for damages due to the improper use of the unit by the user. • The manufacture is not responsible for injuries to the installer or user, caused by incorrect installation or improper use of the unit; • The equipment must be installed in such a manner so as to permit maintenance and/or repair operations; 5 GB Water chillers, heat pumps and condensing units - EGEA - NCA R407C 0705-6180683-rev.1 Description of the unit The water chillers, heat pumps and the condensing unit units of the EGEANCA R407C series have been designed to offer the designer, installer and the end client, a unit that favour the dimensional compactness, the high energy efficiency and the extreme silent running. The EGEA-NCA R407C series units are available in 6 sizes from 110 to 240 kW. The first three have a single refrigerating circuit and a hydraulic circuit that can be equipped, if required, with a pump and storage tank. The last three have two refrigerating circuits. The characteristics of the external panels and the axial fans of the condensate section, make these units ideal for external installation on building roofs or in operative spaces. The electronic microprocessor regulation controls and manages all components and operating parameters of the unit. The high reliability of the components used and the severe tests that the units are subjected to, guarantee high qualitative standards that facilitate the installation and maintenance of the machine. The different versions that are available allow to identify the model that is most suitable for the plant-engineering requirements. only, heat pump and condensing unit (cooling only) versions, all three available in the standard and low noise version. The following paragraph “Choice of unit” lists all items necessary for the compilation of the commercial acronym made up of 23 fields. Where the symbol “0” appears, means that the option is standard. When configuring the unit always remember that not all configurations are possible . For example: • the EGEA-NCA chillers do not foresee the following configurations: cooling only low noise version 240 FL, heat pump low noise version 240HL and muffle condensing unit version 240 ML; • the condensing unit versions do not have the hydraulic kit; • the heat pump version does not have the desuperheater option. Configuration example : EGEA-NCA series water chiller with the following characteristics: - cooling capacity at nominal conditions 180 kW; - cooling only version; - mains water inlet filter - pump hydraulic kit; - condenser protection grille. The plate with the performance data is fixed to the machine in two different positions: 1) next to the electrical power supply cable inlet 2) on the door of the electric panel (under the panel that covers it). The structural parts and external panels are made of epoxy powder coated galvanised steel. Access panel to the compressor and refrigerating circuit housing can be easily removed to help installation and maintenance. EGEA NCA R407C Compressors: The direct start-up scroll type compressors with R407C refrigerant, are housed in a special soundproof location to guarantee low noise levels outside the machine. The cooling capacity control is obtained by capacity control levels based on the number of installed compressors. The phase sequence control and the thermal protection are standard to guarantee protection. Evaporator: The evaporator is made with a stainless steel braze welded plate type heat exchanger and thermally insulated with a polyurethane closed cell anti-condensate jacket. A differential pressure switch is supplied as standard to control the circulation of the water. Axial fans: The fans are direct-coupled axial type. The electric motors are Y/Δ 6 pole with internal thermal protection; an electronic speed regulator, controlled based on the condensate pressure, can be supplied as optional. Each fan is equipped, if a hydraulic kit is present, with a double accident-prevention protection grid. Condenser: The finned coil of the condenser is made with Cu pipes and Al fins with corrugated surfaces blocked by means of the mechanical expansion of the pipes. Cu/Cu coils can be supplied for specific installations or with epoxy anti-corrosion protection. Thermostatic valve: The valve guarantees a sufficient level of intake overheating to the compressor inflecting the flow of refrigerant through the evaporator. The valve has an external pressure equaliser to guarantee a more rapid response to the system's fluctuation. Filter-drier: The ceramic and hygroscopic filter holds the impurities and possible humidity present in the refrigerating circuit. Low pressure switch: The pressure switch positioned on the low pressure side of the refrigerating circuit stop the compressor in the event of abnormal pressures. Sight glass: Allows to check the amount of refrigerant and the possible presence of humidity in the refrigerating circuit. Liquid receiver: Serves to hold the surplus liquid refrigerant in the heat pump operation. Reverse cycle valve: Inverts the flow of refrigerant to the change of the summer/winter function and during the defrosting cycle. Refrigerating circuit safety valve: Valve set at an absolute pressure of 31 bar and intervenes by discharging overpressure in abnormal operating conditions.  EMC 89/336/EEC and 92/31/EEC. It is equipped with a doorstop disconnector switch that only permits access to the panel when the power is removed by means of the opening lever. Regulation: The electric panel complete with power and regulation section, includes the microprocessor, the general automatic cut-out switch, the auxiliary circuit's circuit breakers, the compressors and fans contactors and the control board. The microprocessor of the cooling only version (F) and the heat pump version (MF) allows to manage the cooling capacity operations on one or more capacity step controls based on the temperature control of the system recycled water, setting of the operating parameters, display of the inlet and outlet temperature of the evaporator, display of the alarms reset, setting the timing to protect the compressors, automatic restart after loss of power and management of the circulation pumps. The regulation of the heat pump version (H), in addition to that described, also foresees the management of the refrigerating circuit and defrosting circuits inversion. Electric panel: Contains the controls and power section and the safety devices. The electric panel is in accordance with the CEI 60204-1 and the electromagnetic compatibility directives Use, selection and maintenance manual 9 GB Water chillers, heat pumps and condensing units - EGEA - NCA R407C 0705-6180683-rev.1 Accessories DESUPERHEATER (optional) The partial recovery is only active during the summer cycle function. The heat that is normally dispersed through the condenser coil is partially recovered by braze welded stainless steel plate type heat exchanger (positioned upstream of the condenser coil) to supply hot water for sanitary or other use. HYDRAULIC KITS Hydraulic kit A: Includes: expansion tank, storage tank, circulating pump, ball valve, air valve, discharge tap, safety valve (3 bar). Hydraulic kit A1: Includes: the same as hydraulic kit A, with Twin pump. Hydraulic kit B: Includes: circulating pump, ball valve, air valve, water discharge tap. Hydraulic kit B1: Includes: the same as hydraulic kit B, with Twin pump. A serial output and connection gateway to a supervision network can be supplied as an optional accessory to the different versions. The following page illustrates "probe reading parameters" table containing the description of the probes used. • compressor operating hour count; • auto-diagnosis in the event of probe failure (temperature or pressure); • auto-diagnosis in the event of abnormal supply voltage; • overheating of the compressors' electric motors; • intervention of the high or low pressure switches; • control of the water flow to the evaporator by means of a standard differential pressure switch; • antifreeze; • activation of the antifreeze electric heater (optional) to protect the evaporator; • high/low temperature on system start-up. • start, stop, reset; A table containing the list of alarms managed by the microprocessor is illustrated at the end of the present manual. Access to the unit Access to the unit once it has been installed must only be permitted to qualified operators and technicians. The operator is a person who has been authorised by the owner of the machine to carry out operations on the said machine (in accordance with that indicated in the present manual). The technician is a person authorised by FAST or subordinate under their own responsibility by a FAST distributor, to carry out operations on the machine. The owner of the machine is the legal representative of the company, entity or individual owner of the system in which the FAST machine is installed. These persons are responsible for the observance of all safety standards indicated in the present manual and the existing law. In the event that access by unauthorised persons to the machine can not be prevented due to the nature of the location in which it is installed, a cordoned area must be defined around the machine and at least 1.5 meters from the external surface, inside of which only operators and technicians are permitted. Residual risks The installation, start-up, shutdown and maintenance of the machine must be carried out in accordance with that stipulated in the technical documentation of the product and in such a manner that no hazardous situations are generated. Risks that have not been able to be eliminated during the design phase are indicated in the following table. The machine's electrical layout is found inside the compressor compartment along with the other supplied documents. Particular attention must be given to the following points: water inlet 5 . - the electrical connections must be carried out by qualified personnel; - the power supply cables must be protected upstream by a suitable device in accordance with the present laws against short circuits and overloads; - the section of the cables must be in line with the upstream safety system setting and must take into account all influencing factors (temperature, type of insulation, length etc.); - it is very important that the earthing connections are carried out with the maximum care; - check the type of power supply that could be three-phase or three- Use, selection and maintenance manual 34 phase with neutral. There are two pairs of terminals in the electric panel control board (free contacts): one is for the remote general alarm and the other is for the remote ON-OFF (see electrical layout). in particular, refer to the supplied electrical layouts for the connections of the condensing unit units to the internal units and the room thermostat. For the same reason, suitable siphons are fitted to the inlet line when the evaporator is positioned lower than the condenser. The maximum height permitted between the creation of two successive series of siphons must not be over 4 m. Condensing unit > 0,5 % Hmax = 4 m > 0,5 % Evaporator First start-up or start-up after prolonged standstill Preliminary electrical, hydraulic and refrigerating controls must be performed before starting the chiller. Before starting Before starting, check that: – the system is full and the air blown out; – the electrical connections have been carried out correctly; – the line voltage is within the permitted tolerances (±10% of the nominal value); WARNING: I f p re s e n t , t h e u n i t m u s t b e powered to allow compressors' cover electric heaters to evaporate the refrigerant present in the oil at least 24 hours before starting (or at the end of each prolonged standstill period). Start-up of the unit FOR ITALY ONLY Remember that for the units of this series start-up is carried out by the FAST After Sales Service. The start-up must be agreed before hand based on the construction times of the system. Before the FAST After Sales Service intervenes, all operations (electrical and hydraulic connections, filling and blowing out of air) must be completed. Refer to the regulation manual for the setting of all parameters and for detailed information concerning the machine operations and control board. 35 WARNING: make sure that all the indications in the present manual have been carried out before carrying out the controls on the first start-up. Before starting the chiller, check that: • the electrical connections have been carried out correctly and that all terminals have been fully tightened; GB Water chillers, heat pumps and condensing units - EGEA - NCA R407C 0705-6180683-rev.1 • the voltage on the terminals is 230 V ± 5% (for units fed with 1 phase) or 400 V ± 5% (for units fed by 3 phases), which can be verified by means of a tester: if the voltage is subject to frequent changes, contact our Technical department for the choice of suitable protections; • there are no leaks of refrigerant, using a leak detector if necessary. WARNING: Before starting, check that all the unit's panels are in place and fixed with the suitable screws. Use regulations for R407C gas Refrigerating circuits with cooling gas R407C require particular attention during assembly and maintenance so as to avoid operating irregularities. Therefore it is necessary to: - Avoid topping up with oil different from that already introduced in the compressor. - If there are gas leaks that make the circuits even partially full, do not top up with refrigerant, but completely empty the machine collecting the refrigerant for future disposal, and refill it with the foreseen amount. - In the event of replacement of any part of the refrigerating circuit, do not leave the circuit open for more than 15 minutes. - In particular, if the compressor is replaced complete the installation within the above mentioned time after having removed the rubber plugs. - If empty, do not apply power to the compressor; do not compress the air inside the compressor. Preliminary controls electric parts - the power supply line of the unit is disconnected upstream of the unit. Make sure that the disconnecting device is padlocked or that a suitable notice warning not use is applied to its handle. All operations must be carried out without voltage as follows: - remove the front upper panel; - move the main switch to the “0” position (OFF); - open the door of the electric panel; - make sure that the power supply cables are correctly dimensioned; - make sure that the chiller is earthed; - make sure that the screws that fix the wires to the electrical components inside the panel are tight so as to guarantee a good contact; - close the door of the electric panel; At this point power can be applied to the machine closing the line disconnector and moving the main switch of the machine to the “1” position (ON). Using a voltmeter, check the phase voltage value supplied to the unit. The power supply voltage should be 400 V ± 10%. Determine the average phase voltage (RS+ST+RT)/3 and the percentage difference between each of the phase voltages and this average voltage. The maximum difference must not be higher than 3%. A greater variation will annul the guarantee. Preliminary controls hydraulic parts - Check that the connections between the hydraulic connectors of the machine and the piping of the system are correct; - check that the on-off valves of the hydraulic circuit are open; - make sure that the system is full; - blow out the air from the system; - Make sure that the circulation pump is working and that its rotation direction is clockwise (seen in front of the fan cover); - make sure that the water flow rate corresponds to that stipulated, make sure that a constant water flow rate is maintained at all times. Preliminary controls cooling circuit EXAMPLE: R-S = 397 V; S-T = 406V; R-T = 395 V average of the values: (397+406+395)/3 = 399.3 V percentage difference: (406 - 397) / 399.3 x 100 = 2.25% (397 - 395) / 399,3 x 100 = 0.5% Use, selection and maintenance manual 36 - Visually control the integrity of the various cooling circuit components. Make sure that the level of the lubricating oil on the compressors is at approx. halfway on the sight glass. Move the main switch on the electric panel to the “ON” position. Proceed as follows depending on the machine model: Running - EGEA NCA F-MF: press the “on/ off” key of the microprocessor keyboard (down arrow for 2-3 sec.); make sure that the remote on/off contacts are bridged for heat pump machines; make sure there are no alarms by controlling the display of the keyboard. - EGEA NCA-H: press the “ON/OFF” key of the microprocessor keyboard and select the operating mode (chiller or heat pump) by means of the “MODE” key on the same keyboard; make sure that the remote on/off contacts are bridged; make sure there are no alarms by controlling the display of the keyboard. Controls during running Check the rotation direction of 3 phase compressors: if the intake pressure does not diminish and the outlet pressure does not increase at the normal values, disconnect the power and invert any of the two phases of the three core input cable and reconnect the power to make sure it was not connected incorrectly: never modify the internal electrical connections otherwise the guarantee will decay. IMPORTANT NOTE: it is very important to check the compressor rotation direction in the scroll unit. If powered with the incorrect phase sequence they will rotate backwards. In this case they are very noisy and could be damaged: invert the phases immediately. To make a more precise control of the rotation direction, connect a pressure gauge unit by means of the appropriate tapping points and check that the pressures are The chiller microprocessor control system on the F-H units regulates the cooling capacity of the machine (on/off of the compressor) based on the system's thermal output; control of the inlet and outlet water temperature: the differences between these temperatures must not exceed the maximum limits of approx. 7°C. A greater temperature difference is a symptom of a poor water flow rate (in relation to the nominal value) or presence of air in the system. An external consent (e.g. room thermostat) in the condensing unit unit (MF) commands the start and stop of the compressor. Starting and stopping Press the “on/off” key on the microprocessor (down arrow for 23 sec.) or open the remote on/off contact. Disconnect the machine on the main switch of the electric panel for long standstill periods. Winter stop If the hydraulic system has been filled with water it must be discharged at the end of the summer season to avoid the formation of ice during the winter. If the system has been filled with anti-freeze this operation is not necessary. Before the cold weather starts, the concentration of glycol in the mixture must be verified by means of a densimeter and topped up if necessary. - check the condensate coils. These must be clean to guarantee a good heat exchange. Possible dirt that has built up on their surfaces, due to the movement of the air, must therefore be removed. Remove pieces of paper, leaves etc.. and clean the fins with an air jet. To avoid damaging the aluminium fins, the air jet must be directed at right angles to the coil surface. The cleaning operations must be carried out with the utmost of care because the coil fins are easily damaged (0.12 mm aluminium). If the fins are damaged they must be arranged again by combing them with a special tool. Protective gloves must be worn before starting any operations on the coils because accidental contact with the fins could cause small cuts. - check that the unit power supply cable has not undergone any alterations that could compromise its insulation; - make sure that the screws which fix the wires to the electrical components inside the electric panel are tight so as to guarantee an electrical connection; the same also for the earth connections. - make sure there are no leaks in the hydraulic circuit; - check the inlet and outlet pressure during the running of the compressors. The panels of the compressor housing must be removed and a pressure gauge connected to the tapping points on the refrigerating circuit. This operation must be carried out by qualified personnel. - visual control of the compressors oil level indicator. Ordinary maintenance Ordinary maintenance consists in simple operations that should be carried out monthly as follows: - check the tightness of the fixing screws of the fans to the grilles and of the grilles to the structure Use, selection and maintenance manual 37 GB Water chillers, heat pumps and condensing units - EGEA - NCA R407C 0705-6180683-rev.1 Antifreeze protection If the operating surrounding temperature is below 0°C during the standstill period, it is necessary, if the chiller has not been emptied, to add anti-freeze (ethylene glycol) in the percentage indicated in the table so as to avoid the formation of ice. The same also happens if the minimum surrounding operating temperature is over 0°C, if this is lower than 0°C in the standstill periods of winter months. It is also necessary to add a percentage of glycol as indicated in the table, to avoid the formation of ice if the outlet water temperature of the chiller drops below 5°C. After glycol has been added the circulation pump must be operated for at least 30 minutes to avoid stratification. Check the concentration of glycol after each top up and if necessary add more. Below are some simple instructions for correct maintenance of the unit. The maintenance program must, in any case, be carried out by a qualified technician. The upper part of the compressor and the outlet pipes are at high temperatures: take particular care if working close to them. Take particular care when working close to finned coils because the fins are particularly sharp. The duration of some main components, such as the fan and compressor, depend on the maintenance they have undergone. If the unit is to be disposed of, the operation must be carried out by specialised refrigeration personnel.
