Subject: Changes to Solo’s warranty policy for parts reimbursement on warranty claims
Effective February 1, 2009, Solo is changing its warranty policy regarding reimbursement for Warranty Claim parts. Parts will now be reimbursed at Distributer or Dealer cost as applicable rather than at retail price. Any Warranty Claims dated prior to February 1, 2009, will be reimbursed at the previous warranty retail price level. Labor hours and rates remain unchanged and will be paid per Solo’s existing 2008 Flat Rate Manual. Any shipping charges incurred will continue to be reimbursed as well. Please continue to submit Warranty Claims no more than 60 days from the date of repair, call for authorization for major repairs that will exceed 50% of dealer cost and return all defective carburetors, electronic ignition components, crankshaft, pistons, cylinders and any other parts that may be considered a recurring problem. Use Of Alternative Fuels and proper oil mix ratio for Solo power equipment

Alternative fuels such as E-15 (15% ethanol), E-20 (20% ethanol), E-85 (85% ethanol) are NOT classified as gasoline and are NOT approved for use in Solo’s 2-stroke gasoline engines. Use of alternative fuels will cause major engine performance and durability problems such as: improper clutch engagements, overheating, vapor lock, power loss, lubrication deficiency, deterioration of fuel lines, gaskets and internal carburetor components, etc. Alternative fuels cause high moisture absorption into the fuel/oil mixture leading to oil and fuel separation. Engine damage caused by the use of alternative fuels will not be covered by the manufacturer’s warranty.
Fuel: Solo recommends the use of high-test or premium (92+ octane) fuel. Testing and field use show that regular (87 octane) fuel can cause pre-ignition, vapor lock and carbon build up, which in turn can cause premature engine wear. Oil Requirements: Oil: Solo recommends the use of its SUP-600 2-cycle oil. It contains an ORANITE additive, which disperses carbon to keep the engine clean. Other premium quality two cycle oils (conventional or synthetic) can also be used as long as they are mixed at Solo’s instructions (see mixture instructions below). Mixture: Solo recommends a mixture of 50:1, or 2.6 ounces of oil per gallon of fuel for use in all Solo equipment. A break-in mix is not required. NOTE: Fuel that is mixed should not be stored for more than 30 days as fuel/oil separation will occur. Some 2-cycle oil manufacturer’s offer a multi ratio mixture (labeled one mix for all engines) these oils sometimes produce a lean mix ratio up to 107:1. Be sure to accurately measure the amount of oil mixed with fuel to ensure that you are getting the required 50:1 ratio. Units damaged by a leaner than 50:1 ratio will not be covered by the manufacturer’s warranty.

Subject: Walbro D-cut Carburetor Adjustment Specifications Many Solo units are now equipped with Walbro D-cut style carburetors. The prior use of plastic limiting caps did not always allow optimum re-adjustment of the carburetor. A reduced thread pitch in the D-cut carburetor allows more precise adjustment. D-Cut Walbro Carburetor
Many Solo units are now equipped with Walbro D-cut style carburetors. The current use of plastic limiting caps do not always allow optimum re-adjustment of the carburetor. The D-cut system allows unrestricted adjustment when required for service. The D-cut carburetors may only be set or re-adjusted by authorized dealers, or service centers with the use of the Solo D-cut carburetor adjustment tool part # 0080537. Solo dealers, and service centers are required not to pass on or lend the D-cut tool to end users or unauthorized persons. A reduced thread pitch in the D-cut carburetor allows more precise adjustment. For replacement purposes, the D-cut carburetors are fully compatible with earlier model carburetors for the same unit.

Improved Fuel Filter Part # 2700140

Solo offers an improved fuel filter that replaces part number 2700133 (figure 1). Some of the previous filters may have irregularities. For units that exhibit surging of engine rpm, carburetor is difficult to adjust, and engine is sluggish when full throttle is applied should have the fuel filter checked as a first step in troubleshooting. Affected units will have debris at the fuel inlet screen (figure 2). In these cases it is necessary to clean the carburetor and fuel tank thoroughly, then replace the fuel filter with the updated version part # 2700140 (figure 3).

Subject: Correct positioning of throttle control cable. Models: 450, 471, 472 Some units have had difficulty with the throttle due to either an incorrectly routed cable, or improper throttle cable adjustment. This causes the cable to be pulled out of place causing inoperable throttle and in some cases trigger breakage. Please note that when correctly assembled the throttle control cable should be on the inside of the blower tubes as shown in photo 1. Improperly positioned or adjusted throttle cables on the above mentioned units can cause the following symptoms: Engine runs only at full throttle Trigger is inoperable, or broken With air filter access cover removed check to make sure throttle cable is fully inserted into the elbow as shown in photo 2. If not cable should be adjusted so that it fits firmly into the elbow. The throttle cable retaining clamp is located above the fuel tank on the right side (see photo 3) loosen the clamp and push the cable into the elbow, (photo 1) then re-tighten clamp securely.

To: Solo Dealers, Service Centers Subject: 471 Carburetor Adjustment Carburetor adjustment may be needed on some 471 units. Affected units will exhibit low RPM, sluggish performance and poor throttle response. It is best to use a tachometer when adjusting to ensure accuracy. Set The unit to operate at a high speed RPM of 4,800 and an idle speed of 2,500 with all blower tubes installed. To make the adjustment follow these steps. 1. Remove the four torx screws located in the corners of the blower housing by turning them counter clockwise. 2. The high speed adjustment is located on the left. Both screws have red caps installed that limit the amount of adjustment. A jewelers screwdriver is needed to make this adjustment. If not available, the caps must be removed. To remove the caps pry slightly upward on the black body around them. This will loosen caps for removal. 3. Adjust by turning the high speed screw clockwise until it stops. Do not overtighten! Turning 1 1/8 turns counter clockwise will provide an approximate setting. Use your tachometer to adjust precisely. Replace limiter caps and black body. Note: Once adjusted to the reccomended RPM the unit will perform to the regulations as prescribed by the EPA.

Solo is offering an improved fuel line kit for models 636, and 643-IP that were produced between November 2007 through March 2008. Some units produced in this time frame may have hoses installed that will shrink from exposure to fuel causing a loose fit into the fuel tank sockets. Hoses that are affected will have a white or cloudy color where they are inserted into the tank. Units that seep fuel, or have discolored hoses should have the update kit installed. These kits will be sent at no cost.

Using a large flathead screwdriver loosen the top cover screw, then pull the cover upward for removal.
Remove the three Torx T-25 screws that secure the air filter housing. Note: The third screw is located inside the air filter housing at the bottom of the air intake.
Remove carburetor linkage. Note that the linkage connects to the second opening from the top. Next remove all hoses except the main fuel line. (The main fuel line is the yellow translucent hose).
Remove the ventilation valve from the old hose then re-install it onto the new hose. Note: The new vent hose is 3 % inches in length. The vent hose connects to the tank socket located on the right side.
Next install the new primer return hose. Note: The new primer return hose is 2 % inches in length. This hose connects to the far left tank socket.

Insert the included metal pin into the short hose. This combination provides a tank sealing plug. Insert the tank sealing plug into the left tank socket closest to the rear of the saw. Note: The tank sealing plug must have the metal pin inserted in the hose to properly seal the tank socket.

Mounting of 16’’ 3/8’’ pitch bar

Some model 636 & 643 chainsaws are experiencing difficulty in the mounting of the 16’’ bar part # 6900704N. In these cases it will be necessary to replace the bar with a modified version which Solo has in stock. The modified bar part number will remain the same, and these will be sent as a no charge replacement. This only applies to the 16’’ bar, other bar sizes will fit correctly.

The engine speed on model 643 IP units has now been reduced to a maximum of 12,000 RPM at no load with bar & chain installed. Testing has revealed that overall performance & heat reduction are improved with this reduction in RPM. This bulletin supercedes the information listed in the operator’s manual.

Improved cylinder mounting screws

Improved cylinder mounting screws, and lock washers are available for the models mentioned above. These new style screws have a higher tensile strength which allows for an increased torque rating of 88.5 in. lb. The new screws have been installed from the factory as of the below serial numbers. 651 as of serial number 2524 656 as of serial number 3173 665 as of serial number 1015 675 as of serial number 1339 681 as of serial number 1620 Two kits are being offered from Solo at no cost. The kits contain 4 x screws, and 4 x washers. When replacing these screws, please proceed as follows: Replace one screw at a time. Use the correct washer on the replacement screw, apply Loctite 243 and tighten lightly. Once all screws are replaced firmly tighten all 4 screws in a diagonal pattern with a torque wrench to 88.5 in. lb. WARRANTY: Normal warranty applies. Repair time allowance 30 minutes.

Model 651 & 656 chainsaws that were produced from October 2007 to March 2008 may have manifolds installed with incorrect production tolerances that effected the sealing between the manifold and cylinder. Units that have a faulty manifold installed will exhibit the following symptoms. Bad Idling Carburetor is difficult, or unable to be adjusted. Engine races beyond maximum recommended RPM’s It is recommended that units that experience any of these symptoms be checked for leakage at the manifold, and replace if required. The conversion kit will include a new manifold, mounting screws, washers, and necessary gaskets for assembly. NOTE: Apply Loctite 243 threadlocker to the mounting screws, tighten to 62 in. lb. WARRANTY: Normal warranty applies. Repair time allowance 45 minutes.

Some model 643 IP units were incorrectly labeled and shipped as standard model 643’s. Any 643’s that experience difficulty in the alignment of the bar to the adjustment pin should be checked first to determine if the unit is a 643, or a 643 IP. The label on the top cover will have the model number of the saw. Model 643 IP units utilize a .325 pitch bar and chain. Standard model 643’s use a 3/8 pitch bar & chain. Part numbers are listed below for quick reference.

Slipping brake band

The model 681 chainsaw uses a Torx screw (see figure 1) as a brake band support. Some units may have a slightly bent supporting screw, allowing the brake band to slip down catching the oil pump activator, and possibly cutting the oil pump’s hose. Units in the field should be checked, as well as any units in stock, for proper support of the brake band. First remove the side cover for inspection; the support screw is located directly to the rear of the clutch drum (see figure 1). When in the disengaged position, the brake band should rest on the top edge of the Torx screw as seen below in figure 2. If the brake band does not rest on the top of the Torx screw, slighty pry the screw so that the edge will support the brake band (see figure 2). Note: When performing this adjustment be sure that the screw does not contact the clutch drum as it turns.

Retrospective fitting of new throttle linkage / new crankase Retrospective fitting of the new throttle linkage will require some modification work to the crankcase. A drilling jig, part no. 0080543, can be ordered from our spare parts department. Note: Whenever a new crankcase part number 6100420 is ordered, our spare parts department will automatically supply the new throttle linkage and the new throttle lever. The previously used throttle linkage / throttle lever, part numbers 2800329 / 2036381 / 2074979, will continue to be available. These parts were improved with a change in material and can continue to be used with the earlier crankcase. (colour change to black instead of red).

Procedure for fitting the new throttle linkage: 1. Remove airfilter and carburetor 2. Remove handle 3. Install drilling jig to the main housing and fasten with screws 4. Use 8.5mm drill bit to enlarge the hole diameter for the linkage. (Caution: When drilling into plastic material, the drill bit may be pulled into the housing).

Exhaust system 250066525 for 639 / 645 / 650 Tolerances and design characteristics have led to some perforated tubes in the exhaust vibrate loose and damage the exhaust system. The possibility existed for some broken pieces to enter the cylinder and cause engine damage. The manufacturing method for the perforated tube (see picture below) in the exhaust has now been changed (rolled version) to prevent the tube vibrating loose. The new exhaust system has been fitted to the models 636/639/645/650 as of June 2004. Blockage of spark arrestor screen

After extended use of Solo’s hedgetrimmer models 160 and 161 it is possible for the spark arrestor screen to become blocked by carbon deposits. Solo recommends cleaning the spark arrestor at regular service intervals. To clean the screen, it is necessary to remove the engine cover to access the outlet on the muffler. The screen can be cleaned using a small wire brush. Note: Both model hedgetrimmers are equipped with digital ignition coils which incorporate an engine speed limiter. This requires correct engine speed adjustment. Engine speeds in excess of 8,000 rpm will trigger the speed limiting function causing intermittent spark (often interpreted as engine popping/backfiring). This also contributes to premature clogging of the spark arrestor screen.

Subject: Strap hook breakage, new replacement item # 4074835 Models: All Solo backpack sprayers Solo has determined that the incorrect material may have been used during the manufacture of the new style strap hooks causing some backpack sprayer strap hooks to break where they connect to the bottom of the frame assembly (photo 1). This is due to the strap clip sliding under the frame assembly (photo 2), then becoming wedged and broken once the sprayer is removed from the operator and set down. Any customers who have experienced breakage of the these hooks as mentioned above should contact Solo to have replacements sent to them at no charge. The new replacement strap hooks are of the previous design; see photo 3. Photo 1.

Mis-aligned pump shaft

All diaphragm type backpack sprayers
On some diaphragm type backpack units, we have found that the pump shaft shifts slightly during transport causing difficulties when attempting to install the pump handle and handle mounting bolts. In cases where there is difficulty because the mounting holes do not line up, please follow the steps below to correct.
This photo shows the pump shaft and the diaphragm connecting lever shifted to the right. Also notice the gap between the stop plate and bushing. When correctly aligned, the gap should only be about ¼ of an inch.
To move the pump shaft to its correct position, hold the stop plate and pump shaft as shown above. Twist and push the shaft into the bushing leaving a ¼ inch gap between the bushing and the stop plate. Next follow the normal installation instructions for mounting the pump handle. Subject: Herbicides Clogging Backpack Sprayer Filter Screens Models: All Solo Backpack Sprayers Solo has determined that some common herbicides have been reformulated. This reformulation seems to coagulate in the form of a gummy residue on the filter screens when left in the sprayer for as little as 24 hours, or if the sprayer is not rinsed thoroughly after use. An indication of this condition is that when you pump the backpack sprayer handle upward, the handle wants to spring back downward. To prevent this situation, always empty and flush the sprayer when finished. However, if you are experiencing this situation, there is a simple method for cleaning the filter screens. Empty the sprayer of any remaining chemical. Mix a solution of one gallon of hot water (less than 110 degrees F) and two to three ounces of a strong degreaser (ex. Simple Green). Pour this solution into the sprayer and allow it to soak overnight. In the morning, dump out this solution and then add about a gallon of just hot water (less than 110 degrees F) to the sprayer. Pump this hot water through the system until the sprayer handle moves freely up and down and you are getting a consistent spray pattern. Improved Pump Assembly All 430 Series Sprayers
In an effort to further improve the quality and durabilityof the 430 series pumps, two modifications have been made. 1. The new style pump cylinders incorporate notched locking receivers which allow the improved pump piston handle to lock securely in place. 2. The new style pump piston handle incorporates a reinforced locking tab that adds both strength to the handle, and secure locking to the pump cylinder assembly. Storage Tip / Pump Assembly All 430 Series Sprayers
After each use, when storing model 430 series sprayers it is important that all pressure is released through the pressure relief valve (Never loosen the pump or funnel top to release pressure). Once all pressure has been released loosen both the pump assembly and the red funnel top cap approximately ¼ turn for storage. Failure to loosen pump prior to storage can make removal very difficult. Prior to next use retighten both the red funnel top cap, and pump.

Separated Connecting Rods

All piston type backpacks (model 435 excluded)
Some backpack units shipped from May through August 2007 may have separated connecting rods. Any units that will not pressurize, or have no resistance while pumping should be checked to ensure that the piston and connecting rods are securely fastened. Affected units can be repaired by following the steps listed below. The connecting rods meet specifications and were not the cause, rather they may have been inadvertently seperated during assembly. Using a flat head screw driver, remove the screw that holds the protective cover in place. Remove the cover then remove the two Allen head screws using a 6mm Allen wrench. (See figure 1) After removing the Allen screws the piston assembly can be pulled out of the cylinder. Figure 2 shows a piston assembly with the connecting rods separated. These two rods simply lock in place when pressed together, see figure 3 which shows positioning the rods onto the bracket. Next position the rods where they will connect to the piston. The holes in the piston provide access to press the rods together firmly. (See figure 4) Once the rods are in place the piston assembly can be re-installed into the sprayer. Normal warranty applies to affected units. Time allowance for repair is twenty minutes

Pump Disassembly: First remove the umbrella valve from the bottom of the pump cylinder. The use of a small flat screwdriver will assist with removal.
After the umbrella valve is removed the pump can now be separated for repair/maintenance. Grip the pump cylinder tightly with one hand, and with the other hand pull out very quickly, and forcefully on the pump handle. (This sometimes may take several attempts).
Once the pump handle is separated from the pump cylinder repair/maintenance can now be performed. Solo recommends lubricating the pump cylinder, and lid O-ring with petroleum jelly for best results.

Use of new clutch With the following SOLO models: 117, 121, 129, 433 and 501 The previously used 2-shoe centrifugal clutch 35 00 402 has been replaced by a new 3-shoe centrifugal clutch 35 00 465 1. With this change, it is also necessary to replace the previously used thrust washer 00 31 516 with the smaller thrust washer 00 31 216. Unless the smaller washer is used, the new clutch cannot function correctly and is unable to establish a connection to the clutch drum. Our spare parts department will automatically supply the new, smaller washer with each clutch 35 00 465 1.
